Alert Fatigue in Process Plants: How to Prevent It

You’ve invested in automation, and your SCADA or MES system now sends alerts for everything—temperature deviations, motor faults, vibration changes, filter differentials. But there’s a downside: alert fatigue.

When operators see too many alerts, they start to ignore them. The truly urgent ones blend into background noise. In process plants—where safety and quality are on the line—this is a dangerous situation.

Here’s how to prevent alert fatigue while still getting the visibility your plant needs.

Prioritize by Severity and Context

Not all alerts should be treated equally. Use a tiered alerting system that assigns levels based on impact:

Critical – Immediate safety risk or production loss

Warning – Deviation that could cause a future fault

Informational – Operational data or trend indicator

Each level should have its own delivery rules. Critical alerts might trigger flashing HMIs and SMS notifications. Informational alerts may only show on dashboards or reports.

By segmenting your alert load, you help operators focus on what matters most.

Suppress Alerts During Planned States

If a machine is undergoing maintenance or in startup mode, you don’t need alerts about line speed, temperature, or fault resets. Configure your control system to recognize these operational states and suppress irrelevant alerts.

This prevents flooding the system with known, non-actionable signals—especially during shift changes or power-ups.

Bundle Related Alerts Into a Single Event

Instead of sending five separate alerts when a kiln fan, blower, and burner all trip, create an event packet. Your system should recognize that these components are linked and bundle the alerts into one structured message.

For example: “Zone 3 shutdown sequence initiated — 3 assets affected.” This tells the operator what’s happening in context, without overwhelming them.

Use Time-Based Alert Spacing

Some alerts don’t need to repeat every 5 seconds. Configure re-alert timing based on criticality:

Critical: Repeat every minute until acknowledged

Warning: Repeat every 10 minutes

Informational: One-time display or dashboard summary

This helps ensure that repetitive non-critical alerts don’t desensitize your crew.

Give Operators Alert Control Within Limits

Let experienced operators configure which alerts they see at their station, within boundaries set by engineering. For example, they might silence a recurring low-priority vibration alert on an idle line — but they can’t mute safety-critical gas flow alarms.

This autonomy reduces frustration and shows trust in frontline judgment.

Train Teams to Acknowledge and Act

No alert system is complete without a human response. Train teams to:

Acknowledge alerts promptly

Follow up with logged comments

Escalate critical alerts immediately

Track average acknowledgment times and use the data to reinforce expectations.
