Alert fatigue is real. When operators, supervisors, and maintenance teams are bombarded with constant alarms, pop-ups, and notifications, they stop paying attention. The risk? You miss the one alert that actually matters—because it’s buried in a sea of noise.
Effective plant-wide notification systems strike a balance between urgency and relevance. Here’s how to avoid alert fatigue while keeping teams informed.
Start with alert classification:
Critical: machine failures, safety breaches, fire risks
Major: out-of-spec readings, system slowdowns
Minor: delays, missed scans, low-priority maintenance
Each level should trigger a different response. Critical alerts demand immediate attention and may activate visual/auditory signals. Minor alerts can be bundled into hourly summaries or dashboards without disrupting floor activity.
Next, tailor alerts by role. The kiln operator doesn’t need to know if press 5 is down—only the forming lead does. Use digital workflows to route alerts to the person who can act on them.
Also, add context to every alert:
“Dryer 3 airflow down” is vague.
“Dryer 3: airflow dropped below 600 CFM for 3 minutes. Current reading: 550 CFM. Check fan belt” is actionable.
Frequency control matters too. Use debounce logic—preventing repeated alerts for the same issue within a time window—to avoid notification spam.
Make alerts visual, not just auditory. Dashboards with color coding (green, amber, red) allow teams to glance and prioritize. Mobile notifications should summarize, not overwhelm.
Finally, track resolution time. Use alert analytics to see how fast teams respond—and which alerts are routinely ignored. This informs training, system tuning, and alert pruning.
The goal isn’t fewer alerts. It’s smarter alerts—delivered to the right people, with enough context to act quickly and correctly.
