Manual tasks are still unavoidable in many materials plants—hand-stacking kiln furniture, loading molds, labeling crates. But every touchpoint introduces variation, delay, and risk. The gold standard today? Designing for zero touchpoints wherever possible.
This doesn’t mean replacing every person with a robot. It means eliminating unnecessary interactions through smart design, automation, and process sequencing.
Start by mapping every manual interaction in a specific process. In a firebrick loading line, for instance, this might include: hand-sorting bricks, positioning them in the kiln car, recording batch ID, and staging for firing. Each of those is a touchpoint.
Now ask: can it be eliminated, automated, or moved upstream?
For sorting, vision systems with AI detection can classify bricks by type or defect in milliseconds. A pick-and-place robotic arm then loads them according to pre-set kiln patterns—no human intervention.
For labeling, RFID tags can be embedded during molding. No more manual barcodes, no more scanners—just automatic location and batch tracking.
Even simple tools help. Anti-slip matting on load stations prevents items from shifting, reducing re-handling. Modular car designs enable plug-and-play stacking, so operators don’t have to position each unit precisely.
Zero-touch design also improves safety. Fewer touches mean fewer pinch points, burns, or ergonomic injuries. In manual bagging lines, replacing manual clamping with pneumatic grippers removes repetitive strain.
Remember: the goal isn’t automation for its own sake. It’s frictionless throughput. When a process flows without pause or correction, the result is faster cycles, lower labor cost, and consistent product quality.
Create design standards that demand: “Is this touchpoint necessary?” If not, kill it—or automate it. That mindset will transform how your teams build and operate every line.
