Legacy control systems are still common in glass plants—especially those built over the last 30 years. But even with aging SCADA or MES platforms, you can still build role-based KPI dashboards that deliver relevant, real-time insights to your team.
The key is to start with persona mapping. Define what each role—operator, line supervisor, maintenance tech, plant manager—actually needs to see. For instance:
Operators may only need furnace temp, line speed, and alarms
Supervisors benefit from hourly output, downtime tracking, and quality status
Managers care about OEE, throughput, and shift-by-shift efficiency
Rather than displaying all data to everyone, role-based dashboards filter and tailor the view. That makes HMI screens more readable, reduces distraction, and improves decision-making speed.
Even on legacy SCADA systems, this can be done using scripting, user groups, and conditional visibility tags. Newer HMI platforms like Wonderware or Ignition allow dynamic displays based on user login. When Jane logs in from the annealing line, she sees only the data relevant to her line and responsibilities. When the plant manager logs in, they get a consolidated view.
Data source integration is also key. Pulling KPIs from PLCs, batch systems, or even manual entry forms requires a robust back end. Many plants create intermediate data hubs—a local SQL server or historian that aggregates data and feeds the dashboards. This lets the old system stay intact while delivering modern visuals.
Role-based dashboards also support alert escalation. For example, a furnace approaching overtemp might trigger a yellow warning for the operator—but a red alert and automatic SMS escalation for the maintenance lead. This prevents information overload while keeping accountability clear.
Incorporate visual tools—bar charts for throughput, trend lines for yield, heat maps for bottlenecks. But keep it clean. The best dashboards offer clarity, not complexity.
Modernizing doesn’t always mean replacing. With smart architecture and user-focused design, even legacy systems can deliver cutting-edge visibility.
